I'm unable to replicate this on ruby 1.9.3-p374 with foreman 0.61.0 and mailcatcher 0.5.10.

What versions of ruby, foreman and mailcatcher are you using? Have you tried editing the mailcatcher gem to add $stdout.sync = $stderr.sync = true to confirm this is a solution to your problem?

I'm using 1.9.3-p194. My Procfile looks like:

mailcatcher: mailcatcher --foreground 

and a Gemfile like:

source :rubygems                                                                                                                                                                                                                                             

gem 'foreman', '0.61.0'                                                          
gem 'mailcatcher', '0.5.10'          

If I do add the line you mentioned to ./bin/mailcatcher (when I bundle --binstubs) it does fix the problem for me, but otherwise it behaves as reported.
